Investment casting places some of the most exacting demands the refractory industry supplies against. A prime coat that reacts with the melt, a back-up coat that spalls during dewax or firing, a slurry whose viscosity drifts because the flour particle-size distribution drifted — any of these translates into rejected castings on the pour floor. Refractory quality is inseparable from casting yield.
For investment casting, Ellite Materials supplies fused silica for prime-coat and dip-coat slurry systems, and Bajaj Mullite 60 (BMULL60), the kyanite-derived sintered mullite aggregate, for back-up and seal coats. Both are dispatched in the chemistry, mesh cuts and lot-level QC discipline that shell suppliers and precision foundries work to, from a state-of-the-art Bangalore plant.
What investment casting demands from refractories
A shell system — prime coat, back-up coats, seal coat — has to survive wax pattern build-up, autoclave (steam) dewax, high-temperature firing and finally the pour of aluminium, steel, tool-steel, stainless or nickel and cobalt superalloy metal. Across those four service points, four refractory properties are non-negotiable:
- Chemistry stability and purity — trace iron, titania and alkalis at the wrong level attack the melt, degrade cast surface finish or contaminate the alloy. Buyers specify to tight ceilings, and low-iron, low-alkali grades are the reference for shell work.
- Low, predictable thermal expansion — mismatched expansion between prime coat and back-up cracks the green shell during dewax or the fired shell during pre-heat. Fused silica's very low thermal expansion is the benchmark the industry writes prime-coat and dip-coat specifications around.
- Low reactivity with the poured metal — a prime coat that is chemically inert to the alloy at the pour temperature is what preserves surface finish and dimensional accuracy.
- Repeatable particle size distribution — slurry viscosity, stucco pick-up, back-up build rate and green-shell permeability all track particle-size distribution. Lot-to-lot control is what allows a shell recipe to be locked and held.
Fused silica delivers the expansion behaviour and the purity. BMULL60 delivers the aluminosilicate chemistry and mullite phase that back-up coats depend on. Both are dispatched with a certificate of analysis and a typical chemical analysis sheet that formulators can write their inward-goods acceptance limits against.
What we supply into investment-casting operations
Prime coat (face coat) slurries and stuccos
- Fused silica flour — high-purity, low-iron and low-alkali; supplied in the fine mesh cuts used for colloidal-silica prime-coat slurries where thermal shock resistance and clean knock-out are decisive. Grade selection is made with the customer's firing schedule in mind, so devitrification tendencies are held in the safe operating band.
- Fused silica fine stucco — the finer stucco cuts for prime-coat rain-on layers where surface finish sets the casting yield.
Back-up and seal coats
- Bajaj Mullite 60 (BMULL60), kyanite-derived sintered mullite — high-alumina, low-iron, low-expansion aluminosilicate supplied as flour and stucco cuts for back-up coats where thermal shock resistance, hot strength and dimensional stability through pre-heat and pour set shell life.
- Coarser back-up stuccos — grain cuts matched to the customer's build rate and shell thickness plan.
Custom cuts and formulated blends
- PSD-matched blends to the customer's slurry rheology target, whether the shell system is aqueous colloidal-silica or ethyl-silicate.
- Chemistry-matched cuts for shell chemistries outside standard alumino-silicate — including higher-purity grades for stainless, tool-steel and superalloy work.
- Small-lot trial packs for shell development and inward-lot qualification, followed by production-lot supply on the same specification.
Finished refractory monolithics — castables, mortars and precast shapes — are supplied where an investment-casting operation carries adjacent hot-face duty (crucible-furnace linings, melt-launder repair, dewax and firing-oven linings). Both the raw-material and finished-refractory lines are dispatched from the same Bangalore plant, on the QC discipline this application requires.
Quality control and technical documentation
Every dispatched lot is characterised in our in-house QC laboratory before release:
- Chemistry by XRF for the major oxides, reported on a typical chemical analysis sheet.
- Mineralogical phase assemblage by XRD where mullite, cristobalite or quartz content is a customer specification.
- Particle size distribution by sieve and, where required, by laser particle sizer, reported as retained and passing on the mesh cuts the customer specifies.
- Physical properties — bulk density, apparent porosity and water absorption on defined test procedures.
- Refractoriness — pyrometric cone equivalent for the aggregates, on the standard laboratory procedure.
Certificates of analysis, typical chemical analysis sheets and PSD reports are dispatched with every lot. Referee re-tests and third-party sample retention are available on request.
Working with Ellite Materials
Lot-level chemistry discipline. Shell recipes hold when the aggregate holds. Every lot is XRF-checked and shipped against a stated typical chemical analysis; lot numbers on the packaging tie back to production and QC records for full traceability.
End-to-end grade control. Grade discipline for the mullite that Ellite Materials ships into shell work runs from the kyanite feedstock through calcination and sintering to finished-aggregate QC. That end-to-end control is what allows BMULL60 to hold to a stated chemistry from one lot to the next, which is the reference point back-up coat formulators write their inward-goods acceptance limits against.
Domestic supply and short lead times. Prime-coat and back-up-coat inventory is a working-capital item; sourcing it from Bangalore rather than from an ocean shipment shortens the cash cycle and simplifies planning. Standard grades ship in 25 kg HDPE bags, 1 MT jumbo bags or palletised units per requirement.
Direct technical relationship. Grade selection, PSD tuning, slurry-viscosity troubleshooting and inward-lot qualification queries reach a technical team at the Bangalore plant that answers on the same working day. Sample support for shell-recipe trials is part of the standard onboarding.
